Thought I'd follow up on the resolution - tried everything I was comfortable with (heat, cold, various penetrants), no luck.
Finally pulled the head, took it to a machinist, had it back in an hour, no issues, threads cleaned and chased with the correct tap.

And kudos to Mark for supplying a very good part - a five minute pickle in Kleen-strip to remove the surface rust revealed as nice an air injection manifold as I'd expect to see, ever.

I have a pair of OEM exhaust manifolds for a 1998 through 4/2005 LX-470 or Toyota Landcruiser with the 2UZ-FE engine. They are new in the factory box.
I bought these for a 2000 LX-470 I owned that had the notorious cracked exhaust manifold problem, but was out of warranty.
Never installed...
Need a complete and serviceable Air Injection Manifold (17306-61021) for a later 2FE.
If you've de-smogged an August, 1980 through September of 1983 2FE (FJ-40 or FJ-60), you have what I want.
Can also use a couple of the Air Injection Unions (90404-14329), if you have them.

PO failed to put anti-seize on the spark plugs, so the rear three snapped at the gasket seat. :censor:
Might have been the plug design, too, as the Champion plugs are notably thin at that point, with a sharp inside shoulder. Stress riser, anyone?:bang:

Here's a thought - last time this happened, I was able to source a set from, of all places, Costco!
It was a special order (i.e., not locally stocked), but they were already in the Costco system.
They look great, but you will need a small lift to clear the rear fenders in the front, if you...
They need cross-members - otherwise, the bushings will be eaten up by the springs twisting, IMHO.
OTOH, plenty of folks run shackles just like those, with no problems.

So, if you're making a new-duplicate of the OEM harness, is there any harm in using larger wires?
Curiosity only, my OEM harness is in fine shape.
Also, is it possible to duplicate the jacket coloring scheme, e.g. yellow stripe on a gray jacket, without buying huge reels of wire?

x5 on Rain-X - even makes a pitted windshield drivable in the rain!
Hand-dandy tip for applying it - ignore the directions!
Just spritz on the windshield, wet (preferred) or dry, just before you leave, and run the wipers for a minute.
I also find it helpful to wipe down the blade...
