So what you're saying is some trucks had the wrong size bearings in from the factory? Couldn't disagree more.
The well documented BEB problem has got NOTHING to do with wrong size bearings and EVERYTHING to do with breakdown of the bearing material. The later FT models are not immune either. I...
Just replace the gaskets between the valves and the intake air pipe with some 'solid' gaskets cut from thin sheet steel. With a bit more work you can remove the valves altogether and blank off the exhaust manifold and the air pipe with some blanking plates made from thicker material, say 5mm...
Most diesel engines (even relatively new ones) will have some oil in the inlet tract from the engine breather which will increase with wear due to excessive blow-by. Not sure how it's getting to your air filter though. Doesn't the breather pipe connect to the air intake downstream of the filter...
IMO there's going to be all sorts of crap in WMO including very fine metallic particles which you will never remove no matter how good your system of cleaning/filtration. Personally I wouldn't want it anywhere near my fuel tank.
This stuff by any chance?

I used it and it cleared up some light smoke I was getting from the 1HD-FT.
Minimum OP specs for the 1HD-T and FT engines is 4.3 psi @ 600rpm and 36psi @ 3000rpm, not 2000 so your figures are just about in spec. As has been said BEB's have little effect on OP. A relatively good OP when cold which falls away drastically when hot can be caused by worn main bearings and/or...
Exactly the same setup as used on the earlier 80 series. Mine starts fine without the heater down to -10c but the warm air provided by the heater gives a more complete combustion when the engine is cold preventing exccesive bore wetting and oil dilution and so is beneficial for extended engine life.
If you can find someone breaking a late 1HD-FT powered 80 they have an intake air heater which replaced the glowplugs on the earlier 1HD-T. Unlike the 24v starter it runs on 12v and pulls around 40-45amps.

As mentioned above the heater resistance should be measured with a vacuum of 350+/-50mm/hg applied to the vacuum port and the resistance should be 0.5 to 2ohms @ 20deg C.
What about using a small quantity of 2 stroke oil in every fill up as I've seen mentioned on here and other forums? Some of the better quality 2 stroke oils are designed to work in very high dilutions in petrol engines with excellent film strength and lubrication characteristics so should...
X 2.
The fitting of unequal capacity batteries is not to be recommended but will not cause the problems you have encountered. It simply means that the extra capacity of the bigger battery will be wasted as you can only draw what the smaller battery can deliver when used on a full 24v system.
